Darryl,
Need to build torsion boxes for carcase construction. 2 1/4" thickness is target, as dictated by designer specs.Would like to skip the process of building interior grid with wood, so I'd really like to work the honeycomb into the process.
I would like to use 1/4" ply skins, but feel 1/2" is necessary for hardware mounting, etc.
If I use 1/2" skins, I'll need 1/2" honeycomb x2 with 1/4" ply at center core to make up proper thickness. Could I use 3/4 inner and 1/2" outer skin with 1" honeycomb to simplify? Am I going to see problems like warpage/cupping due to unequal skin thickness?

Jeff,

It really needs to be balanced throughout which means same thickness skins. You could still consider 1/4" skins by dropping in blocks of wood wherever you need to mount hardware. This still means you need to have double honeycomb but it would be 3/4" instead of 1/2".

Jeff,

Unibond 800, epoxy, and polyurethane will all work well as they are catalytic glues that will create little fillets where the honeycomb edge meets the skin and dont need air to fully cure.

White and yellow glues depend on moisture absorption to cure properly and the vertical edges of honeycomb dont provide much of this. You wont get much of this "fillet" effect either. They will work but not my first choice.
